    First thing you should do is to slug the barrel & chamber, i.e. drive a soft lead ball through the rifling in the barrel to obtain the correct groove diameter. The barrels on the old 19th century black powder military rifles were all over the place as far as their internal dimensions were concerned. This was because of the heavy fouling associated with the rapid fireing of military rifles.

    Dixie www.dixiegunworks.com carries bullets ranging in size from .515 to .535 in diameter. You can go with one appreciately smaller in chamber diameter, as there cast of viturally pure lead that will "Slug Up" in the rifleing when the black powder is ignited.
