Custom gun case foam
I have a custom case that the foam has deteriated. I'm looking for info on how to layout and cut (non eggcarten) flat foam for an expensive gun to make it look professional, please no guessing, only hands on experience only. I have the two pcs of foam already cut to size for the lid and bottom of the guncase. This is not the pick-n-pluck type of foam. Now I need help on how to inlet for the gun (tracing, cutting, depth...). I am also looking for things not to do.

The first thing that comes to mind is to make your foam insert layered. After a base layer you could cut the next layer with the outline of the gun. Depending on the foam you have chosen, it's possible to have the outline cut with a water-jet from a well equiped machine shop. If you would like to pursue this plan I can supply you with the necessary outline (taken from a picture of your piece) in the machine language that the shop would need for their CNC water jet.

I have delivered quite a few of my custom guns in specially made "presentation cases".
Find a local "upholstery shop". Bring your box to them. The easiest way is to make the foam into three pieces. The top piece for the upper half will have full thickness. The bottom piece will be made of two pieces, with the lower piece being flat and plain, while the middle piece would have the outline cutout of the gun and any accessories. These two pieces will be glued together by contact glue.
The upholstery shop should have various densities of foam for you to select from, and the right equipment to cut it with. They usually have a reciprocating contraption that looks like a "mini" hedge trimmer to do the contour cutting and shaping of the foam.
After the foam has been fitted to the box and gun, you can drape it to taste with your choice of fabrics/velour, leather which are tucked under and held in place by contact glue. The people at some of these shops can be very creative, if you can convince them to do the job for you, or at least cut/shape the foam for you to do the rest.0 -
You can also make a wood cutout and cover that with a thin layer of foam glued to it, followed by draped fabric or leather. 0 -
